The Primary Indicator: Hooked Tooth Profile
On a new sprocket, the tooth profile is symmetrical: both the leading face and the trailing face of each tooth have the same geometry. As the sprocket wears from repeated contact with the chain rollers, the loaded face wears more rapidly than the opposite side, creating an asymmetrical, hook-shaped tooth profile. This hooked tooth profile is the clearest indication that the sprocket should be replaced. A hooked tooth no longer seats the chain roller properly. Instead, it catches and releases the roller with impact, leading to increased noise, vibration, and accelerated chain wear.

Other Visible Signs of Wear
Visible Tooth Thinning As the tooth material wears away, the teeth become noticeably thinner than when the sprocket was new. On cast iron sprockets, this wear can occur more rapidly if the drive operates with insufficient lubrication or no lubrication at all. Broken or Chipped Teeth Broken or chipped teeth indicate that the sprocket has been subjected to impact loads exceeding its mechanical strength. This may result from a single severe overload event—such as a machine jam—or from repeated impacts caused by operating with an overstretched chain for an extended period. A sprocket with broken teeth should be replaced immediately, regardless of the condition of the remaining teeth. Corrosion or Pitting on the Tooth Surface In environments with high humidity or corrosive substances, the tooth surfaces may develop corrosion or pitting, resulting in irregular contact with the chain rollers. Surface corrosion that has not penetrated the material can usually be cleaned, but deep pitting on the working surface of the teeth requires sprocket replacement.
When to Replace the Sprocket Together with the Chain
The most important rule in chain drive maintenance is this: whenever a chain is replaced due to elongation exceeding 2%, the sprockets should also be inspected. If the teeth exhibit any of the wear patterns described above, the sprockets should be replaced at the same time as the chain. Installing a new chain on a worn sprocket is one of the most common maintenance mistakes in chain drive systems. A new chain has the correct pitch, while a worn sprocket has a modified tooth profile that prevents proper engagement with the new rollers. The result is accelerated chain wear from the very first day of operation, often reducing the service life of the new chain to only a fraction of its expected lifespan.
Planned Service Life vs. Wear-Based Replacement
For critical systems where unplanned downtime is costly, preventive sprocket replacement based on operating hours—rather than waiting for visible wear—is the recommended practice. The preventive replacement interval should be established using the system's wear history or the manufacturer's recommendations for the specific operating conditions. For medium- or low-criticality systems, wear-based replacement is a valid engineering approach. Sprockets should be replaced when a hooked tooth profile becomes visible or when tooth thickness has been reduced by more than 20% of its original value, maximizing component utilization without compromising system reliability.
